Mechanical Engineer required to answer the following questions in depth and provide sample calculations to prove his position. EFFECT OF CHANGE IN RPM ON GEAR DESIGN: Scenario A: In the accompanying diagram … input from the motor (Gear A) is stepped down 100 times from 1000 RPM to 10 RPM at Gear B. After being transmitted through Gears C and D at just 10 RPM … this 10 RPM Output from Gear D is stepped up 100 times using the step-up arrangement of Gears E and F. Gear F is now rotating at the original 1000 RPM and transmitting power to the Crusher which consumes a hypothetical 10,000 HP. Scenario B: How would the “STRENGTH DESIGN” of Gears C and D compare with their “STRENGTH DESIGN” in Scenario A … if we omitted the step-down and step-up Gearing arrangements. In the absence of these Step-down and Step-up arrangements … the motor shaft goes directly into Gear C and causes rotation of both Gears C and D at the much higher 1000 RPM … in turn causing Gear D to output directly into the Crusher at 1000 RPM. In both scenarios the Crusher still consumes the same amount of Power (10,000 HP). In both (ideal) Scenarios the motor is likewise outputting 10,000 HP. Which … (if any) … of these two arrangements would require that Gears C and D be made bigger and stronger? Assuming gears C and D would have to be strengthened in the Step-down / Step-up arrangement as per Scenario A … would there be a direct relationship between the Stepping Ratio and the Strengthening of Gears C and D? In other words would Gears C and D have to be 100 times stronger if the Step-down and Step-up ratios were 100:1 and 1:100 respectively? If answer to question 2 is “yes” … does 100 times stronger necessarily mean 100 times bigger, thicker, etc.? … or is this relationship NOT linear? In other words ... would it be possible that something like a 10% increase in gear thickness will result in a 100 fold strengthening?

If you mesh gear A directly to C then C would be rotating at a higher rpm and if rpm gets higher torque will get lower that means gear with lower strength(C) is required to operate however this will cause higher centrifugal forces on teen and friction and heat generation will be higher.

First of all 1000 to, 10 RPM is not a big issue. Next to calculate the strength and RPM division please provide gear diameters for drive motor and gearbox input. 10000 HP is not a small amount of power. Drive motor should be 125 - 150 Hp for providing smooth operation 3 Phase 380 or 440 V. I do 5 years of works as a maintenance officer at stone crusher plant wherein daily routine jaw crusher, cone crusher and hammer needs gearbox replacement and repair. Step up and downs are very important and it needs calculation and step up-downs till achieving smooth operative gearbox directly proportional to horsepower delivered. Gear strength depends upon gear material, surface treatment and most important angle of force in gear teeth and distance of coincidence between teeth when they come in contact with each other while rotation. Gear hardening matters such as case hardening by induction and carburizing and nitriding. This all done by calculation and finite element analysis. If the answer to question 2 is “yes” … does 100 times stronger necessarily mean 100 times bigger, thicker, etc.? (100 times stronger never means that 100 times stronger sometimes unexpected lever lift heavy loads base on material and most important the place where you place fulcrum. Same phenomena apply to gear teeth and materials types would it be possible that something like a 10% increase in gear thickness will result in a 100 fold strengthening (NO) My wording limit is over, Have much more to explai

1- I took two courses for designing gearboxes: -The first course "Mechanical Design for Power Transmission Elements". -The second course "Design Accelerator in Autodesk Inventor", it covers gears design, shafts design and bearings selection. 2- I am a driveline technical in a formula student team, I designed for the team a compound planetary gearbox (in my portfolio). 3- I designed many other gearboxes as university projects. I will submit the following with project: -CAD file. -Calculations with Autodesk Inventor (and manually for validation if necessary). -Working drawings. The project will be designed in 4 steps: 1- Gears design. 2- Shafts design. 3- Bearings calculations and selection. 4- casing and sealing. Answers: Gears C and D in case A is required to be stronger as they transmit more torque (the speed decreases 100 times so the torque increase 100 times so the tangential force also increases 100 times). All the calculations in gears design depends on the tangential force. There is a direct relationship between Stepping Ratio and the Strengthening of Gears C and D but linearity is not found in all cases. there is a linearity between some variable (such as module and face-width) and tangential force in static analysis, but in dynamic analysis (fatigue and wear) the relationship is not linear. There are many options in the designing process, I will choose the optimum for your application.
